<b>Reducing the Development Cycle with Assembly Automation</b><br><br> European based heavy vehicles manufacturer, Scania, is known for its ability to deliver highly customized products. This concept creates a significant challenge for computer aided engineering (CAE) departments, as engineers must rapidly verify a number of different variants with finite element simulations. Therefore, automating the entire virtual model assembly process was a major goal for Scania. The process, which included tasks such as positioning hundreds of components, creating contact definitions and building part connections with pre-strained bolts, was time consuming and prone to error.

Model Verification Director

Altair's Model Verification Director (MVD) allows engineering analysts to validate CAD model data received from the design teams, automatically identifying potential issues that could slow down the pre-processing stage of the simulation life cycle. The MVD is embedded into HyperWorks pre-processing technology, HyperMesh and integrated into the Assembly Browser. The solution identifies CAD intersections, missing welds, and incorrect bolt-nut positions on an entire assembly structure and generates comprehensive reports in both Microsoft PowerPoint and Excel formats to allow for easy communication of the validation results. With this insight, the CAD design team can correct the model data and help streamline the finite element modeling process.

Migration ADAMS - HyperWorks

This was a 2010 Americas HTC Presentation given by Magnus Olofsson from NAVISTAR. NAVISTAR has been working with Altair Engineering to evaluate HyperWorks as an alternative to ADAMS/Car. Predicting the Dynamics of Mechanical Systems in the Automotive Industry

The application of CAE tools to help design and develop mechanical systems in the automotive industry is a widely accepted practice. Simulating the Suspension Response of a High Performance Sports Car

The use of CAE software tools as part of the design process for mechanical systems in the automotive industry is now commonplace. This paper highlights the use of Altair HyperWorks to assess and then optimize the performance of a McLaren Automotive front suspension system. The tools MotionView and MotionSolve are used to build the model and then carry out initial assessments of kinematics and compliance characteristics. Altair HyperStudy is then used to optimize the position of the geometric hard points and compliant bush rates in order to meet desired suspension targets. The application of this technology to front suspension design enables McLaren Automotive to dramatically reduce development time.

The Use of MBD Modelling Techniques in the Design and Development of a Suspension System

This paper describes the use of Multi-body Dynamics (MBD) modelling techniques in the design and development of a suspension system for a novel autonomous vehicle. The general approach and philosophy is described, whereby MBD techniques are used in conjunction with an independent (parametric) whole vehicle handling simulation. This is supplemented with examples, showing how MotionSolve was used (in tandem with CarSim) to develop the suspension elasto-kinematic geometric properties to meet specific cascaded targets, to optimise a weighing strategy, to predict forces under a variety of quasi-static and dynamic loads, and to estimate response to track inputs.

With more than 22,000 employees in 19 countries, Cooper Standard supplies the vehicle industry with fluid delivery systems, sealing and exterior systems, thermal and emission systems and AVS. The company’s Electromechanical Department is an advanced research and development arm of the Cooper Standard North America division. It’s goal is to marry mechanical systems with electronic controls. This new technology improves overall vehicle efficiency by providing on-demand fluid delivery and by eliminating the power loses inherent in conventional systems. In designing new pumps for this type of system, CAE Engineer Tom Lincoln uses computational fluid dynamics (CFD) software to simulate the flow of coolant through the device. He and his team began using CFD computer-aided engineering tools as long ago as 2003, and computer simulations have become an essential part of his organization’s product development process.

Chassis structure optimization for improvement of roll rate characteristics of a heavy truck

This was a 2010 Americas HTC Presentation given by Greg Kiselis from Volvo Truck. Bending and twisting of the chassis structure of a heavy truck can degrade the roll performance of the vehicle as a whole. Various suspension types can load the chassis structure in different manners thus effecting the contribution of chassis stiffness to the overall roll characteristics of the vehicle. In this presentation you will see how a study was performed with MotionView, MotionSolve and HyperStudy to understand the effects of key variables of the chassis structure as affected by different suspension types.

Radiator Test-Rig Multi-body Simulation - A Benchmark Study

This was a 2010 Americas HTC Presentation given by Girish Mantri from Modine. Modine has been working with Altair Engineering to evaluate Altair Multi-Body Dynamics suite. A Flexible Multi-Body Simulation of a Radiator single axis test rig is carried out to identify the von-mises stresses at critical parts in the assembly. The forces coming onto the connectors (bushings) and the stresses are compared between 2 solvers to check consistency in results. In this presentation, Modine discusses the overall efforts and result correlation between Altair MotionSolve and ADAMS solver.

COUSTYX Fast Multipole Acoustics

This was a 2010 Americas HTC Presentation given by Rajendra Gunda from ANSOL. Traditional Boundary Element Methods (BEM) for acoustic analysis have difficulty with large models and are thus limited to analysis of small bodies at low frequencies. Integration of the Fast Multipole Method (FMM) with BEM formulations in Coustyx results in vastly superior performance. In this presentation as a HyperWorks Alliance Partner, several automotive applications will highlight the computational speed and accuracy of Coustyx predictions.

Safety Comes First – Development of a Maxi-Cosi Child Seat Using a CAE-Driven Design Process

When developing a new child seat, safety is paramount. Dorel Juvenile, market leader in child safety in cars, was confronted with the task to develop a new child seat - the Maxi-Cosi 2wayPearl. To investigate and analyze the best feasible design, considering the occurring forces during an accident, Dorel Juvenile turned to Code Product Solutions, an engineering service provider that supports their customers in the development and optimization of products, using computer-aided engineering (CAE) tools. Within the development process, Code Product Solutions engineers employed the Altair HyperWorks CAE suite utilizing RADIOSS® for crash simulation, OptiStruct® for the layout of highly loaded plastic parts that comprise the reclining system, HyperMesh® for pre-processing tasks, and HyperCrash® and HyperView® during post-processing.

Safety System Simulation with MADYMO-RADIOSS

Random Response & Fatigue Optimization in the Frequency Domain

In this paper, application of frequency based methods for random response and fatigue optimization is demonstrated on an automotive full body system. The process followed uses MotionSolve generated body loads and OptiStruct stress results as input to a CAEfatigue VIBRATION analysis. This process is executed from HyperStudy for optimization and the results produced are then post processed in HyperView. Using the process outlined, it is feasible to achieve considerable weight reduction while maintaining desired fatigue life.

Targeting Composite Wing Performance – Optimum Location of Laminate Boundaries

This paper investigates the application of newly available optimization functionality available in OptiStruct to provide design guidance to generate innovative laminate composite solutions. Due to the flexibility of laminate composites, it has great potential to exhibit displacement characteristics that could significantly increase the aerodynamic performance. Free element sizing technology is used to determine concept lay-up solutions. These solutions determine the laminate make-up, thickness and the various laminate boundaries of an aircraft wing covers under multiple loading conditions which meet the required displacement targets whilst also minimising mass. These preliminary studies demonstrate that the technology can successfully achieve displacement targets for multiple load cases. Each analysis study can be completed within minutes and consequently can be utilised as a valuable concept design tool.

Sheet Metal Transfer Simulation Using Altair HyperDieDynamics

The sheet metal part transfer process in high-volume transfer press is a critical phase of stamping manufacturing operations. Thus, understanding the dynamic behavior of sheet metal during transfer from die station to station becomes an urgent task in the tooling design phase. The goal is to achieve optimum transfer motion design, avoid high-cost equipment damage and improve production uptime. The newly developed Altair HyperDieDynamics is a unique tool to analyze sheet metal transfer dynamic behavior through its intuitive graphic user interface and engineering intelligence. By introducing the flexible body property and the virtual model of the stamping press line, users can easily conduct a panel transfer dynamic analysis with MotionSolve, and visualize the in-motion blank deflections, accelerations and resultant forces. It is also a useful analytical tool to improve automation tooling design and transfer motion operational parameters.

FIAT chose Altair ProductDesign as a partner to perform a pilot project to investigate squeak and rattle. The project focused on studying issues on the FIAT UNO, a vehicle made exclusively for the South American market. Altair ProductDesign suggested that FIAT implement Altair’s ‘Squeak & Rattle Director’ (SNRD), a comprehensive set of services and software automations that rapidly identify and analyze design alternatives to eliminate the root causes of squeak and rattle in assemblies. With customization from the Altair ProductDesign team, the solution provides a semi-automated approach to determine relative component displacements in the time domain that can lead to undesired noise. A dedicated four day workshop facilitated a fast ramp-up of the NVH team’s knowledge of the SNRD and helped Altair to identify FIAT’s specific design process that the solution could be tailored to.

Evolutionary Design in Chassis Technology

This paper details the use of the Thyssenkrupp eDICT process for the design of sheet metal chassis components. eDICT (evolutionary design in chassis technology) is an innovative structured process flow for the design of optimal structures. eDICT uses the optimisation capability of Optistruct with a set of custom tools to guide and translate a design into a production feasible sheet metal solution. Fundamentally it reverses the usual design loop of CAD first then CAE assessment. The function is used to determine the design and the form follows. On recent projects eDICT has produced 25% mass reductions compared to the current series design. eDICT is also able to reduce development times and resource with an efficient solution production right from the outset.
